Printer 2 has had a successful print. Per Tom's request, I ran off a "Why you no?" guy. It was a good small print with small detail, and it turned up a few problems (misplaced pulley, loose setscrew) before the final good print.
Earlier in the evening I did a little rework on hobbing the bolt because it seemed like it was still having trouble feeding, but that turned out not to be the problem.
The hotend was well and truly jammed up solid and I had to completely disassemble it, then burn the plastic out of the nozzle with a torch. After re-assembly things went much better.
I still have significant issues with motor drivers but if I print slowly it works OK for now. I have to fine tune the drive current and see if that solves anything. I tried pushing it up and down and never got anything very stable.
Also the Chinese LM8UU linear bearings are really crap. They snap every couple of millimeters as they move. I don't know if I can make them loosen up with a bunch of oil or not. If not I'll probably print some LM8UU look-alikes out of PLA. I think that for future printers I would go that way anyway and skip the LM8UUs. The PLA bushings are probably just as good really.
I want to get a fan on the electronics as well. Right now the fan holder that I have isn't working at all; it gets in the way of the print bed. I will probably just punt and heat it with a heat gun and twist it to fit. Eventually I want to print a proper RAMPS electronics box to make things neat.
